well i'm not to impressed with the original way i did my door window mod. so thanks to zalman for surprising me with a new door for FREE, i will be re-doing it.
original door:
new door taped off for measurements and cutting
measurement for 80mm fan
(should the fan exhaust air from inside or blow cool air across the video cards?)
and i need to buy a protractor or compass whatever its called so i can draw the circles for the fan.
i'm still pondering up some ideas for the window or whatever i'm going to do with the other space.

This would work great for making your 80mm fan hole(s) and you would not need to use a compass. Just place the fan where it would need to go and mark out your fan screw holes (you will need to do that anyway), then make an "X" connecting to holes. The center is where you would place the hole saw's bit.
Use a small phillips-head screw driver or punch and a hammer to dimple the material that you will be cutting the hole out of (this will prevent the drill bit from walking, moving away, from your center mark , then use a smaller drill bit to make a pilot hole.
Place the hole saw bit in reverse (worked best for me) and let the hole saw do its magic......don't force (push too hard)...let the bit do the work......Use a sharp knife/razor-blade/metal file to smooth out the circle......and with any luck, whala your done.....and, you have a perfect circle.....

genious my friend lol ... i do not know why i cant think of simple things like that , i always have to take the hard route .. i was gonna draw a circle and then use the metal disc on my dremel and dremel out the circle .. then i was thinking i'll never be able to get a perfect circle cut out doing it like that.

so the pan is:
cut out hole for fan
use the dremel to cut out some designs on the door (nothing fansy just some straight lines or something)
do some light sanding on the door and hand file and sand the edges of the cuts smooth
prime
paint the door flat black
i'm going to get a sheet of white acrylic to put behind the cut-outs, it wont be solid white i want it to have a glow effect in the dark with the white light on the inside of the computer.
instead of using screws to attach the acrylic, 3M makes a really strong double sided adhesive tape i'll just cut pieces of that and put around all the cutouts, the acrylic will stay one piece.
hoping it will look pretty clean and "meant to be there"

drilled holes for mounting fan and drew a pattern to cut out since i didnt just wanna cut out a circle....that'd just be too plain.
gotta adjust my pattern a little bit i guess so the center cutout will be centered , just noticed it's off a little haha

A 4.5" hole saw makes those 120mm fan holes so nice. That is what I used to make my holes. see shark rig

ya i guess i should have used the hole saw... just didnt feel like going and buying one since i already have the dremel.
it came out pretty good except for the bottom a little .. but i figure once the door is painted black and i have the black fan grill on, that will hardly be noticable.

that u channel trim can help cover up that bad spot. Dremels are nice, but they can't do a hole as well as a hole saw. It is worth the money.

Man that looks sweet Travis! Top notch work there brother! Sorry I didn't make it back to answer you question, but yeah if you get a hole saw that is made for metal it will cut it just fine.....i.e. small saw teeth....if you get one for wood it would not have worked so well.
