How much of the CPU Core can be chipped before the CPU starts acting funny. For example, if the core has a microchip on a corner or if the corners are barely rounded, how much will this affect the performance.

If it works in a Biostar perfectly motherboard perfectly, but with a different Heatsink. When I put it into my Gigabyte, I have to position it several times before it will work. After I position it, I have to hold the Ultra Fire Heatsink onto the CPU for it to work. Then when I clip the heatsink to the motherboard it doesn't post at all. Does that sound like a bad CPU or a bad Motherboard.

sounds like a bad motherboard to me,if it will work in the other one then the CPU should be fine.
although i would quit messing with it because any more could render it handicapped for life.
